Hey guys just thought I would remind or inform all you guys with 2 piece manifolds that white OEM gasket (that is seemingly welded onto the manifold) contains asbestos. Lets hope none of you have been sanding that gasket off!

I wonder if mine had been changed before. I remember when I did the brake booster I removed the upper half and the gasket was brown or black. I know the head has been off at least once before.

On second thought it must have because it has a TU fuel rail.
Sounds like you had the Fel-Pro. The Fel-Pro gasket is a black paper gasket that is like 1/3 to 1/2 the thickness of the OEM white gasket. Usually one has lots of trouble trying to pry the two halves apart when using the OEM gasket.

So 30 years from now I'm gonna regret using a brown scotchbite disc on my die grinder to clean off old gasket? For the past 15 years or so I always put a big fan behind me to blow the dust/chips/carcinogenic particles away from the holes in my face

ETA: Since I'm in need of this repair, and I'll need to have the back side of the lower half welded up on two or three of these anyway, am I crazy for thinking I should take up TIG welding in my free time?

Ha! I would have plenty of practice pieces. One of the ported two piece intakes I have lying around has some JB weld or equivalent in this area, so I knew that it would be an issue. I pushed this casting much farther than the guy did on that one, so I'm surprised that he blew through it. If I'm not mistaken, this is also one of the factors that played a role in the mythical "5 Rib" intake came into being. You just need a lot more meat there to make a really nice transition when you're using a big TB. The scribe marks you see on the flange are from a 58mm TB gasket, which is about a 1/32" or so larger than the TB opening.
If you look at the concentricity of the hole, I was doing fairly well, and only going around a few more times to make it really nice. Unfortunately, I noticed that I broke through, so I applied some force and you can see what I was able to remove. Once this is welded up, it should be a great top half. I've heard rumors that a really well done two piece doesn't suffer all that much from some of the custom pieces that were out there in years past. It certainly won't suffer any for what I plan on doing with it.
Anyone have an idea as to what I should be looking to pay for this repair? I know rates vary wildly depending on what area of the country you're in, but I fear this won't be cheap.
eastwood tig and a copper spoon/copper molded piece to cover the area.
or ship to AJ as he isnt bad with a tig trade him for tuning.

Thanks for the pics Todd. I was thinking that I would go through on the back side like that. I've got to be getting close. The neck in the third pic looks like a nicer version of what was done to my two piece which came to me in a ported state. Thanks again for taking the time to post those up.
Wow. The bottom half is going to be really thin by the time I'm done with it too. I really will need to be decent with a TIG machine by the time I'm done with this business.

Welding is fun so I don't tell anyone not to learn it. I have learned that i's easier to know someone who welds instead of have a welder LOL you also get more friends with one LOL If you don't take up welding or have someone closer, LMK

I used a Flex Hone on the two halves tonight. 1-7/8" was too large of a size, but it did work well to round everything out still. It looks pretty darn good, but I still need to go over some of the deeper areas. I'm really looking forward to the finished product. I've got some hours in this to say the least.
I took my upper to a friend to have welded up. ( ya welder friends)
then took it to the machine shop and had them cut the holes for 40$. took alot less than and it much more even square and perfect than i could do with a grinder.
just a thought.
