Extra gears, locking diff... hey, let's figure something really clever, a differential that's a switchable overdrive, limited slip and locker. Then we all got 6 speed autos, 10 speed manuals

Projects: '88 Voyager 3.0, Auto with shift kit, timing advance, walker sound FX muffler on 15" pumpers wrapped in 215/65/R15 H rated Nexens.... and a '95 phord escort wagon PnP head << Both may need to go :( ..... I like 3.0s ... so??? ... stop looking at me like I've got two heads!

just one thing to remember when considering makeing the end cover wider
the tire still needs to clear it when you turn right
most of my cars have already had a shiny spot on the cover from the tire

not a trans part but a spacer for putting steering wheels into L bodies would be nice
Id assume you could make 5th and 6th gear thinner, since they shouldnt be "load bearing" gears. Meaning no one should be launching or doing anything crazy in 5th. Thats how I might do it, if I had the means to do so. I know a few have played or thought of it. The 4 plane shifter transmissions would be the most viable for the mod.
I dunno. I put full boost torque (300+wtq) through the 5th gear in my Aries repeatedly. It hauled --- in 5th!

Sometimes flooring the throttle is just as much a safety/emergency action as flooring the brake. ... personally, I can think of 4 situations in past 10 years where brake would have got me or Mrs RW killed, mashing the throttle resulted in non-incident. ... ergo ... mashing the throttle and having the gearbox explode is not an ideal outcome... you're still between those two semis.

I don't think a 6th speed is too feasible from a practicality standpoint. Overall strength and also fitment issues are what I site here.
I think focusing on making what we have the best it can possibly be will net the best results for time/effort/money. The stock transmissions have proven to be very robust and the real weaknesses that cause catastrophic failure are starting to be shown, but it's taking quite a bit of a beating to get there.
Let's focus on what the problems are with the stock transmission.
Shift quality: hard to shift at high rpm and some people don't like the notchy-ness.
Gear ratio spacing: we all know about the black hole of ratios that a lot of people seem to fall into.
Intermediate shaft and bearing failures: we still don't really know the root cause of this.
Case flex: we know this happens, but how bad is it really?
Drive shaft breakage: Being able to use a larger splined shaft would be nice...or flange plates.
Lubrication: arguably a problem as the splash lubrication method seems to work ok, but I think it can be improved upon.
AWD conversion: it can and has been done, but having custom bolt-on parts to accomplish this would be nice to have, and being able to have a LSD at least for the front wheels would be epic.
Some of these things can be attacked using the stock parts and simply modifying them. Those are the ones I think should be gone after first.

secondary shafts would be nice to have if getable due to the front bearing failures
alternate final drive ratios might be interesting too if a ring gear could be made
fron reading the other threads about the bearing issue maybe just a secondary shaft cutting service would suffice so a sleeve like the 568's used could be installed
that would be a lot easier solution I'd think
makeing gears would be nice but makeing sure they're strong and hard enough might be the issue in that
Yes...this sounds like a fun project. And I take it the minivan parts which have been used for AWD are not strong enough for medium and up power levels yes? So maybe this would actually be a purpose.
If I can get an output shaft pointed backwards with the front wheels still powered, then I'd leave the rest up to the fabbers lol

Actually, the minivan's parts are some of the beefier pieces available when compared to evo and subby pieces, BUT,adaptation to a transmission other than the 4-speed auto (the native trans) requires an adapter, which would allow alot of projects to become practical, and/or get past a sticking point.
Then we can see if someone can break stuff!
I'd love to see an affordable LSD, as well as rear spindle adapters that use/accepts front bearing and calipers, which would be another piece to push alot of AWD projects along (mine included!) .

The AWD unit, if developed, could take all the space occupied by the Intermediate shaft. Then it would have support from the I shaft bracketry as well, and equal length shafts can be used again. Not that it matters that much.
Nobody has been able to prove or disprove that the minivan AWD components aren't up to the task of high power. There is really only 1 known running/driving AWD conversion that I can think of and it hasn't made any really good attempts at driving hard.
The way that the minivan AWD PTU works, you HAVE to use the right front CV joint at least (the plunge joint). It passes all the way through the PTU into the front differential. The PTU is already supported by a bracket that comes off of the back of the engine block, but of course it is designed for the 3.3/3.8, so it isn't a bolt-on for the 4-bangers.
I will say that the one thing that looks like it might give some trouble is that the bearing support for the tail shaft looks to be a little weak. However, like I said, there hasn't been anybody that has gotten one going well enough to even try and break it.
