    Okay I think I have a plan. If you send the proto #2 back I can modify it to have an undersize tstat flange (maybe 1 or 2mm), and also shorten the head flange.

    Do you still have the box? I'll email you a shipping label you can slap on it and just put it in your mailbox.

    One thing: can you ballpark how much further the studs can stick out? If I make the head flange thinner, the studs will get closer to the main body, and I want to make sure they dont hit and that there is room for the nuts. Or can I tell this from pics you already took?

    I also agree that having a flat on the bottom to clear the intake is no big deal. I'd do that along with the other mods just for margin of safety from manufacturing tolerances.

    +1, the clearance needed to fit the new thermostat housing *and* clear the intake manifold would be next to nothing to make it fit. Prototype #2 was 99% of the way fitting perfectly on stock production parts. Although I would feel better if the new thermostat housing would bolt up to the head and I could still fit a .025" feeler gauge between the housing and intake manifold. Prototype #2 would require VERY little material to be removed to make everything happy. Good luck with prototype #3. I would love to try it myself but I am under the gun here at work. Testing these on even more engines is a good thing for everybody.

    Quick update:

    Simply put: it fits! I'll post pictures hopefully tonight. I only found 1 thing that is sort of annoying, but it can be worked around and I don't think it's any worse that the OEM part.

    Yup, the lower nut is a giant PITA! A wrench might be able to get it all the way if it's thin enough. I did find that if you use a 1/4" drive short 13mm socket with a u-joint and extension you can get to it from under the intake manifold, but the fuel rail most likely will be in the way. I didn't try that, but I can if somebody needs me to.

    hmm..but its basically the same problem with the oem housing,right?

    if so, is it reasonable to say that replacing the tstat housing is probably something you want to do with the engine fully disassembled?

    cant wait to see the pics...if you can please post some of the wrench issue too

    I believe it is the same problem as with the OEM housing. I honestly don't remember and I didn't think to try. I can if you need me to. I would think that there would be very few instances where you would want or need to take the housing back off once the engine is together. I think it might be easier to put the thermostat housing on before the intake manifold. Again, I can try if needed.

    OK, enough talk...here's the pictures! (This is the 1st post...there are a lot of pictures!)

    OK, 2nd post with pictures:

    Showing Proto #3 is flush with the head (it did not move even with the lower nut not pulled down.




    The valve cover with OEM gaskets in place. It might not look tight in the picture, but I could lift the head by the intake manifold and it didn't budge.


    These next pictures are showing how a wench fits on the nuts while working with Proto #3.
    Top nut








    Bottom nut. This is the one that has clearance problems, but as already discussed, this is a problem with the OEM part as well.












    This is how I was able to get to the bottom nut with the intake manifold on the head.




    I also happen to be lucky enough to have a billet thermostat housing cap. These were made a while ago by another person. So, I tried it on Proto #3 as well.




    Here is a .025" feeler gauge between Proto #3 and the intake manifold. It fit snugly with fair drag.




    These are really good views of the gap.






    I hope I covered enough for everyone. If you want to see something, please ask me. I'm going to hold onto the part for a few more days so people have the opportunity to ask for something I might not have shown and then I'm going to send it back. I think this thing is friggin awesome! I can't wait to get one!
