    First off, free bump!

    Second, I have to ask, what was the advantage to assembling it yourself, vs using a pre-made one? Adding something, smoothing out the inlets, or changing the entry/exit while maintaining the "correct" part numbers/stampings?

    I find this kind of stuff fascinating as it illuminates the known, or perceived shortcomings of the factory parts, amongst other things... That and I love 'inside baseball" type info!

    The end tank porting can reduce pressure drop by up to 1.5psi, depending on the package.
    87-89 intercoolers benefit from porting in both tanks while others are slightly different.
    The beautifully well-contoured VNT intercooler on the 90 Shadows and Daytonas are the worst flowing set-up ever produced regardless of how great it looks.
    Specifically the bottom tank needs work on that one and there is too much volume on the front side of the upper tank - weld it up.
    The T-III is also one of the worst because it flows in the wrong direction. The interooler was essentially adopted from the Mexican T-II but was not designed to flow backwards and has higher pressure drop, as a result.
    In anycase, the intercoolers respond to porting and it's just one more area that can provide a performance edge.

    Pending my memory is still intact...
    S-60 = 2.6 psi drop at 18psi
    T-II = 2.9 psi drop at 18psi
    TIII = 3.9 psi drop at 18psi (in the right direction)
    VNT = 4.2 psi drop at 18psi

    That means that a VNT is getting beat up at 22psi to make 18psi at the intake and for a turbo that's at 179,500RPM at 14psi this means pre-mature seal leakage and ultimately bearing failure.
    This is also why it is so very critical to include the intercooler psi drop, when using compressor maps and building a turbo !!!

    I decided to add some specifics and the 'ripple affect' that intercooler PSI drop has, when you consider the impact on the working system.
    The following is test proven and is actually the best part... enjoy.

    Example scenario: A S-II 14psi cal gets installed in a T-II application

    To go from the standard 12psi to the new 14psi level, the over-all turbo speeds increases
    Lets do one thing and port the intercooler and see what happens...
    Less pressure loss across the intercooler means higher boost at the intake
    The system responds by lowering the boost back to 14psi
    Lowering the boost back to the control target is accomplished by the system adjusting the wastgate DC% and OPENING the wastegate
    Opening the wastegate does two main things - It reduces the shaft speed AND reduces back-pressure
    But that shaft speed reduction carries another benefit - Now the boost level is obtained at a lower compressor speed
    As a result, the turbo compressor pressure-ratio is back near the stock level while your still benefiting from more boost at the intake
    That efficiency improvement comes as a reduction in inlet temperature and that reduces the thermal demand on the intercooler
    Because the intercooler core has not been altered (less fins per inch) the thermal rejection efficiency remains the same, therefore the inlet temp is reduced

    Less pressure loss + lower shaft speed + lower inlet temps + lower back pressure = overall improved 'system' efficiency

    It may seem crazy to think the intercooler psi drop can have such a ripple affect but it was the data that delivered the mind blow and supported the above!
