a twenty dollar angle grinder should have it cut in less time than a battery charge takes
bonus you can return the burned out grinder the next day ...

You know guys I'm not a total idiot, even if my posts might make me look that way! Lol.
I'm doing this cutting down at the end of the driveway, so i don't send all the hot sparks all over my vehicles.
And sure, they make extension cords long enough too...
But, you are all probably right. I should have bought the corded grinder when i bought the transmission jack.
I might want the corded grinder for doing the thick part...

Its all i could come up with when i was asked to not keep banging the heck out of it hoping it would come out.
I just need to get enough material off to get the bearing retainer off.
Then, I hope it allows the diff to come out.
If not, it's all in vain...

of course you are going to trash the seal (who cares)

you shouldnt have a problem seeing how far in that bearing retainer side goes in.

A hole saw slightly larger than the diam of the shaft would have been slick!

Problem is doing it by hand could be brutal. Hole saws work extremely well when mounted to a drill press or if they can be held perfectly square to working surface, Or, if the material is soft enough that it doesn't matter, like wood.

Hole saw? I would be all over that with my smoke wrench AKA acetylene torch No, seriously that is a two minute job, and would not hurt a thing.
If you don't have torch load it up and take it to a welding shop. that job is childs play.

Really? You would fire wrench it off?
I didn't think it would be a good idea to have the flying slag in that area. Not concerned about the seal, but don't want to have to worry about metal bits in the trans. I've been careful to have something stuffed around it to prevent metal bits from cutting getting past the seal (which the shaft is out just past the seal.

After I got home this evening from Home Depot, i worked with what little daylight i had left.
    Managed this far:

Unfortunately in my rushing, i did hit the bearing retainer piece with the cutting wheel, and then with the grinder.
Also i did bang up a bolt or two.

Tomorrow I'll remove the retainer, and see if the diff can come out.
I don't know if I'll have to trim more.

Even though its probably fine, I think should try to find a replacement retainer and some bolts.

I think the retainer is just fine. I would replace the bolts though. Feel bad for you brother, that seems like it took forever

    Not familiar with hole saws?

They can work Slick if you use correct rpm and a little cutting oil

    Well the war is over!
There were losses on both sides...
    The opposition lost these:

And I, damaged a couple bolts, and ground a bit off the bearing retainer, and nearly lost my patience, and my back might have suffered a bit.
(Since my "work bench" consisted of the trans sitting on some wood boards in a plastic concrete mixing bin, on a furniture dolly!)

    But I claim victory!

I probably should take this ring gear off, but my impact gun just wouldn't budge them. I can try the air impact tomorrow it has a bit more torque than the 18v Dewalt, and maybe my battery was low!

Found this on the pinion gear. Looks like on every tooth. Ring gear looked fine though. Don't know if something when through at some point.

    lol
the pinion and ring gear are hard enough you can actually run the tip of one of the bolts that attaches the forks to the internal rods through between the gears without damage to them
.. the case , that's a different story as the chunk pushes the pinion away from the ring gear cracking the case at the front bearing
