Not too bad. Consider cleaning the aluminum alot better before you try to weld on it. I hit it with a stainless brush, and then spray and wipe acetone. What type of welder did you use?
Whats the calculated volume of the Plenum?
The aluminum was actually quite clean, but I do need to keep it cleaner while welding! The black spots are just where i accidentally dipped the tungsten into the puddle (I just taught myself how to TIG weld last week).
I used a Lincoln Precision 225.
My calculated volume: New plenum volume > Stock plenum volume
I'm not sure how to figure out the volume? Does anyone know what the stock plenum volume is?

Before you seal it up, make sure to clean the weld beads inside the plenum, and remove any chunks that may not make it thru a couple big backfires... wouldnt want and loose debris getting sucked into the engine!

Yeah, that and if you sandblast or anything... gotta get alll that junk out!
Also, looking at eth pics again.. mayeb make a small palte and angle it from the elbow/neck up to the top of the plenum... so the air dont come out of the pipe and want to go upwards in a turbulent manner and away from runner #4

So you suggest putting a piece of metal straight out from the elbow extending into the plenum, so it'd be parallel to the top of the plenum?? How long would you recommend?
It's not the same thing exactly, but look at the transition from the TB mounting flange and elbow to the plenum on this intake. It make a smooth transition as to keep the flow going in the right path with no craziness. Ideally you would have a nice taper starting at the neck and working up.
Oh, ok. Thats gonna be kinda hard to do now though lol.

If you dip the tungsten STOP. Reclean everything within a couple inch area, take your tungsten and knock off the tip with a hammer and reball. Im not sure why but I just caught on Aluminum tig my first time, never had any problems with it, but I already was pretty good at steel welding. I also own a precision 225. Make sure you have autobalance on when welding with AC its a great setting for aluminum.
Aluminum is really easier to weld than steel, it pretty much sucks the rod into the puddle and you dont have to do much with the rods itself expect feed it. Hard to explain but you might catch my drift.
