i'm going full 2.4 in the daytona, so i figured i'd post a couple infos here...

got the only 2.4 engine in austria that was available at a junkyard, luckily just a couple miles outside of vienna.
i could have bought longblocks from germany, belgium and the netherlands, but all were way over 2000€ and i didn't want to pay that much.

all in all i got a good deal (incl. alternator, P/S pump and intake + a couple connectors) that would equal a 2.4 in the US + shipping and duty fees.

i completely dissambled the engine at the junkyard to check if the bores and crank journals were OK. the lucky bastard i am, all the bores were perfect as were the journals -> all standard size. so i loaded up the car, and drove home with a complete '96 2.4 engine in the trunk :thumb:

first i sandblasted the block and primed it with some epoxy primer (will prime a second time, after machining was done to the block), so it doesn't look very pretty but it's good and clean enough for test fitting and all that stuff.

already purchased a DOHC neon intake as a base for the custom intake, but after test fitting in the car, i decided to take the lower intake that came with the engine. it'll get cut and a plate welded to it, so i can port the heck out of it ;)

the passenger side engine mount looks to be very simple, just needs a little welding and grinding here and there and the original daytona engine mount cut.
then again a little welding and grinding and it should be done... :D
i know it sounds easy, but it really isn't that complicated to fabricate an engine mount. i thought it would be a bigger PITA.

front engine mount? get one from a 2.4 caravan, bend it a little and you're done :thumb:
it'll get some welds and metal for added strenght but it'll do the job ;)

i've had some more progress in the last weeks...
pass engine mount is finished, i'll sandblast it and paint it, then i'll take pics.

front engine mount is in the works, as is the intake and the parts gathering ;)


sadly i had to massacre an engine before i got enlightend :amen:

a lot has happened since the first mockup ...
mainly parths gathering, a lot of fabricating and machining.

the caravan front engine mount has been rewelded and modified:

the crankshaft has been keyed, so i can trigger my 60-2 wheel which will be mounted to an UDP without having to fear the pulley could turn over.

a plate has been welded on the intake runners, then ported and after that -> shiny new plenum ;) originally i wanted a D-shaped plenum, but i had to go another route -> rectangular shape. this should also give me a tiny bit more volume.

as described in another thread, i purchased some oil squirters and modified my block

PLUS a lot of other things have already been done:
- modifying the UDP with 60-2 trigger wheel
- head porting
- modifying the flywheel
- turbo lines

today i went to the machine shop and dropped off the whole engine :)
the complete rotating assembly will get balanced, 3° valve job for all new SS 1+mm oversized valves including a radius, and standard stuff like honing and decking...

and when time allowes i'll get the new wiring harness done next week

still a lot of work ahead, but it's getting done somehow :love:

NICE.....keep the updates coming. Im in the process of doing my CSX with a 2.4. I actually just got done putting the crank in the motor. Im doing the rebuild stuff first, since I know the motor will fit......im just doing it all in one shot.

honestly a 2.6 is pointless. i had a hard time with traction in my 2.2l 8v, now it'll be like day and night difference in the 2.4l 16v -> 2.6l even worse.
so before doing that i'm converting to it RWD :D

no velocity stacks...i just ported funnels as good as possible

now because i thought i had to get it running asap, i did this kind of intake...so basically i think of this as a Stage I ;)

Stage II will be a little different, but i want to have a back to back comparison test...so it'll be go on there when the current setup is fully tuned! so someday in 2010 :p

a couple of things happened so i thought it might be worth to update the log a little bit.

i spent the last weekends pulling the interior and figuring out how the stock speed works.
from russ knize's site i already knew, that it pulses 8 times per rotation and 8000 times per mile.
well, sadly i had to fry a VSS to find out that the SBEC sends out 5V to the sensor and every rotation of the magnet inside they get shortened to ground.
i replaced the fancy $1.50 reed switch and did some more testing.

with the haltech e6x i still had the SBEC-II + the complete stock wiring harness, this time i wanted to get rid of every inch of the SBEC-II wiring.
i wasn't happy with the idea of shortening an output of the new haltech 8000 times per mile, so i had to find a way of supplying the VSS with 5V and 2mA.

piece of cake...$45 bucks later i came home with this:

looks messed up, i know, but in fact ... well yeah it is, but honestly it's like LEGO (i don't know if thats as popular in the US like it is over here, so for those who don't know what this is: http://en.wikipedia.org/wiki/Lego).

some of you guys know that i pulled the A/C years ago, now i thought it was about time to pull the A/C heater core.
i also wanted to clean up all the interior wires i put in over time for the gauges and stuff....the little side effect, there's more room to put in the new haltech wiring harness :nod:

basically its a voltage converter module which can be bought in any electronic store.
input voltage is max. 24V (either DC or AC)
and the output voltage can be adjusted anywhere from 1.5V to 20V (but only DC).

the VSS needs to be supplied with 5V and 2mA
white orange wire = 5V (this is also the speedo signal wire -> speedo just reads the pulses and displays speed with the needle)
black wire = GND

these are the wire colors of my VSS (92 daytona 2.5T man.), they may be different on other years.

so now you just need to figure out the right resistor: 5V / 0.002A = 2500 Ohm
well there's just a 2.2kOhm or 2.7kOhm resistor so i bought the 2.7kOhm one. soldered it in the 5V wire and voila - 5V and 2mA for the VSS.


how to replace the reed switch? easy, just open the sensor and you'll find the reed switch on the top part of the sensor (left side of the picture)

cut out and solder in new one. i replaced it with a 100V 1A unit (to be on the safe side, and not fry it again)

the new year has come, so it's time for another update ;)

i ripped out the A/C years ago, so there's no need for the heater core inside the big heater assembly under the dash.
also i wanted a place to route the haltech wiring without drilling new holes in the firewall and breaking my fingers trying to pull wires behind the strut towers.
the idea was to ditch the A/C heater core and route the harness there, what i didn't like was the fact, that loose wires inside the box were exposed to cold/hot air.
the solution was flexible electrical tubing. the lucky bastard i am, the friend that helps me with the harness works for a big wiring/cable company here.

and thats the finished product...all sealed up and air tight

in the last picture you see a bit of my new engine bay wiring which is completely seperated to the main engine wiring.

next thing on my check list was the engine bay itself, i guess the battery exploded when the previous owner had the car.
i did my best cleaning off the acid when i bought the car, but i haven't been satisfied with the outcome ever since.
also there was rust all over the place...

this time i wanted to do it right the first time, so grinded off everything in the whole engine bay, it took hours but in the end there was no rust whatsoever.
after grinding and sanding i "coated" everthing with rust converter, i literally filled every gap i found ;)

didn't want to mess up the garage therefore i built a special sanding and painting tent :D

i let it sit for a week to make sure the rust converter is dried out before sanding it again and priming the engine bay.

this weekend it was about time...
4 cans of brake cleaner, couple sand papers and 2 hours later i was ready for the priming.
i didn't pay a lot of attention to bolts, nuts and cables...they'll get cleaned anyways!

LOL oh no, i bought the car with a broken fender...so i took the fender from my parted out red '89 daytona and put it on.
it's nearly the same, just a tad longer so we had to modify it a bit.

i then just spray painted it with a can...i know it doesn't look good, but the car will get serious body work over the next winter.

It looks good so far! I'm interested in what you mean that the fender was too long. To my knowledge the only difference in the fenders from '87-'93 are some of the holes. Can you elaborate on this a little more?

also i replaced that rubbish stock heat shield with some proper heat blanket.

because i ditched the balance shafts, and i felt i needed to do something for oil control, i designed my own windage tray.

my opinion on aftermarket parts:
the DCR piece is ... to honest: junk
Ishihara Johnson - very nice but it would take weeks to get it, so i built my own.

i didn't go further till cyl.#4 because the srt-4 oil pan is really shallow there and there's only 21mm from the crank to the bottom of that part of the oil pan.
also i didn't want the windage tray to vibrate - it's only boltet down with the balance shafts bolts.

the only thing missing were baffles, that was next on my list. a must for road racing.
the lady behind the counter must have looked stupid when my g/f brought some play-doh for me :D

i got the heat blanket from a friend, it's some industry blanket they use on excavators and stuff like that. i figured it wouldn't hurt in my application ;)

couldn't do much the past weeks, three big projects had to be finished at work which were really time consuming.
best i could do was finishing all the block off plates, turbo lines etc.

still waiting on cam gears to arrive and couple days off to start assembling the engine.
can't wait ... i'm sooo behind my time frame

i didn't take pictures of my custom camshaft magnet, but i took one of the sensor, i hope you get the idea ;)
all bolts are out of corrosion resistant steel which is not magnetic and the bracket is out of aluminum... so i don't have to worry about interfering signals.
i know i'm pretty anal about that ;)

last week i got the cam gears, srt-4 waterpump, tensioner and idler pulley and the timing belt covers.
that was some kind of motivation so i also made the crank sensor bracket, relocated the alternator to the back of the block.

this project seriously eat's up a lot of my spare time, and i'm glad it's my only hobby (at the moment) ;)
i did everything myself but i can't TIG very well, so i had a friend do the final welding

Also, got any more pics of the intake? I almost put my TB in the middle just like that but at the time kid myself that I could but the radiator fan behind the radiator :o

there's not a whole lot of room behind the radiator, but i'll be using a griffin srt-4 unit with two 12" spal radiators - those are really slim and should fit just fine!

to be honest, the TB location was a compromise solution. i planed on having it on the passenger side with a 3" alum. tube, but this wouldn't clear the alternator bracket - at this time it was in the front ;)

now that the alternator sits on the back of the engine, there's room enough, but i was too lazy to redesign and thought i give it a tray.
i'm pretty excited how that works.

so with the powerplant already IN the car, i took time to redo my interior and the fuel supply.

there were a couple other things I could finish before the end of 2010, but unfortunately i didn’t take any pictures…basically I just finished the underhood and interior wiring.

This year I started with getting my fuel setup and power steering done.

some of you already know that I switched to an electric power steering pump, all I had to do was route some high pressure braided lines through the firewall to the trunk were the pump sits.
I can switch it on and off as soon as the ignition key is in ON position. Helps a lot when the engine stalls ;)

Next thing on my to-do list was the downpipe, it’s not stainless steel so I sprayed it with some exhaust paint to keep it from corrosion at least a tad longer.

soooo, in the meantime I got it running with the haltech, It didn’t really start at first but i quickly found out that the a broken cam sensor was the culprit.
After I replaced it, she fired right up – what a feeling! ;)

This was two weeks ago …
Today I drove her the first 20 miles :thumb:
Still a couple bugs to sort out, but I hope I can get her dialed in within the next weeks.

What does getting your dashboard flocked mean?

HOLY GOOD GRACIOUS!! You have more hoses for fuel in that thing than the Space Shuttle! I'd HIGHLY suggest trying to find a way to enclose that and vent it, just in case! :thumb: Especially since you have the battery right beside all that.

What kind of electric pump did you use for the power steering? What did you adapt it from?

Flocked is when you apply a glue and a powder. Its the fuzzy stuff that goes inside off comparment, drawers, etc..

BTW, I'd seriously invest in a harness bar for those shoulder belts. At that angle, if you get in an accident, that could compress your spine and cause some VERY bad problems. Look at the rules for SCCA and NHRA for how to properly mount those and at what angles.

below one of the fuel pumps, there's a little rubber plug...i pulled it out, that's my sophisticated vent LOL :)
i need to build a battery box anyways and strap it down, because it literally just dropped in the spare tire box in a turn. still unsure if the box will go in the spare tire box or stay were the battery sits on the pics.

the dashboard was done by a local shop, and they really did a good job...

the power steering pump is from a vauxhall astra mark4, one of a few i found which aren't beeing operated by CAN bus.

i really like to get a rollbar or full cage in there asap, but i have to wait till next winter....just not possible at the time. :(
but i will try making a harness bar that bolts to rear "upper" seat mounting. that should give a way better angle.
FIA rule book says max. 20° - i guess thats what SCCA and NHRA says also...

i have to say very responsive! i was surprised that it just takes a little tip on the pedal to get this thing moving, but that might also be because i'm used to driving a diesel everyday LOL :)

no really, it's even fun with only 6 PSI....boost starts building early and i'm pretty confident, once dailed in, i could see full boost around 3500rpm.

got the cooling system done (thanks VW for making those small radiator overflow bottles) and drove the car to the dyno last friday to dial her in.

some minor problems, but long story short....the voltage regulator plug on the alternator got loose during tuning, so the alternator wasn't charging the battery. it took nearly an hour to find the culprit (car still beeing strapped down).

anyways, i laid down 410,48 crank hp @ 17PSI, so i decided to call it a day.

though i need to spend a couple more hours on the dyno (no real boost control, fuel curves not entirely done + haven't even touched the timing curves yet) i still drove home with a smile on my face ;)

yes, new owner is a known guy on here. car stays in europe. don't know if he wants to make it public by now, so i'll keep my mouth shut and let him chime in ;)

i'll be around and will still support this community, but i moved to another project. as soon as it's in my garage i'll update this threads with some pictures
